What decides the choice between pallet racking and light racking?
The deciding figure is the unit load, not the product. Pallet racking is dimensioned around a pallet footprint and a beam level, and its published capacities are given per pair of beams at a stated deflection limit, usually the span divided by 180 for a loaded beam in a general-purpose installation. Light racking is dimensioned around a shelf and a hand-loaded item, with capacities quoted per shelf level and a much smaller bay. A warehouse that stores palletised goods on light shelving is not saving money; it is running a structure outside the load case it was designed for.
The second figure is the handling method. If the load arrives and leaves on a pallet, the racking must accept a forklift or reach truck placing it, which sets the beam level height, the clear entry width and the aisle. If the load is picked by hand from a tote or a carton, light racking with a shelf pitch set to the tallest item is the correct structure, and the aisle can be narrow because no truck enters it. Mixed installations exist, and they are usually split by zone rather than by bay, so that a truck never enters a hand-picking aisle.
A third figure is the building itself. Clear height under the lowest obstruction, whether that is a sprinkler head, a light fitting, a heater or a roof truss, sets the top beam level. A rack installed to the roof line without allowance for sprinkler discharge is a common and expensive error. Floor flatness and floor loading matter as well: a very narrow aisle installation with a wire-guided truck needs a defined flatness tolerance, and a mezzanine or a high bay adds point loads that the slab may not have been poured for.
How is a forklift operated in a shared zone?
A shared zone is any floor area where a pedestrian and a truck can occupy the same ground. The operating rule is separation first, procedure second. Physical separation means a barrier, a guard rail, a marked walkway with a change of level or a fixed fence. Where separation is impossible, the zone is controlled by speed, by visibility and by a rule that the truck gives way.
The daily routine before use is the part most often skipped and the part that matters most. A pre-use check covers tyres and wheel condition, fork arms and heels for cracks, the mast chains and their tension, hydraulic hoses for weeping, the brake, the horn, the lights and the seat belt. A defect found before the shift is a maintenance task; the same defect found during the shift is an incident waiting to happen. The check is recorded, dated and signed, because an unrecorded check is treated as no check at all in any subsequent investigation.
In a shared zone the operator's sight line is the limiting factor. A loaded truck travelling fork-first has a blind spot directly ahead; the correct practice is to travel in reverse with the load trailing when the route is clear behind, or to use a spotter where it is not. Mirrors at blind corners, convex where the angle is tight, and a one-way flow through the building reduce the number of conflict points. Horn use at every doorway and every blind corner is a rule that costs nothing and prevents the most common class of warehouse injury.
Which conveyor suits which product and workstation?
Conveyor choice follows the product and the posture of the person working on it. A gravity roller conveyor suits a rigid flat-bottomed item that can be pushed by hand between two fixed points, and it costs nothing to run. A powered belt conveyor suits loose or irregular items, and a modular plastic chain conveyor suits accumulation, where items must queue without touching and without pressure building up between them.
At the workstation the governing figure is the working height, commonly set near the elbow height of the operator, and the reach envelope, which should keep the pick within a comfortable arc rather than at full extension. A conveyor that delivers at ankle height forces a bend on every cycle; the same conveyor raised to a suitable height reduces the cycle time and the injury rate together. Where a product is heavy, a lift table or a scissor lift at the end of the line is cheaper than the back injury it prevents.
Sortation is a separate decision. A pop-up wheel sorter, a shoe sorter and a cross-belt sorter differ in the range of items they accept, in their throughput and in their tolerance for misshapen packaging. The choice is usually made on the smallest and the largest item in the range, not on the average, because the extremes are what jam the line.
How are barcodes and RFID used to identify stock?
Barcode identification is the default because it is cheap and accurate. A linear barcode on a label, read by a handheld scanner or a fixed scanner at a conveyor, gives an item-level or pallet-level identity at the moment of the scan. Its weakness is line of sight: the label must be visible, undamaged and correctly oriented. A torn or over-taped label is the usual cause of a scan failure.
RFID removes the line-of-sight requirement. A tag on a pallet or a carton can be read in bulk as it passes a portal, which suits high-volume receiving and dispatch where scanning each item individually would be the bottleneck. The trade is cost per tag and the physics of the read: metal and liquid attenuate the signal, so a pallet of canned goods or a rack of steel is a harder read than a pallet of cardboard. A hybrid installation, RFID at the portal and barcode at the pick face, is common and reasonable.
Both systems depend on the same underlying discipline: a location identifier that is unique, a transaction recorded at the moment of movement, and a cycle count that verifies the record against the physical stock. A perfect identification system on top of an unrecorded move still produces a wrong inventory.
Does automation remove roles or change them?
The published evidence from operating warehouses is that automation changes the shape of the work more than it removes the headcount. Goods-to-person systems, automated storage and retrieval, and autonomous mobile robots reduce walking and lifting, which are the tasks with the highest injury rates. They increase the demand for people who can maintain the equipment, manage the exceptions the system cannot resolve, and keep the data accurate.
The roles that grow are maintenance technician, control-room or system operator, and exception handler. The roles that shrink are the long-distance picker and the manual pallet mover. The transition is usually managed by retraining within the same building rather than by replacement, because the automated installation still needs people who know the product and the process.
